Posts, offset blocks, and fabricated steel bases

The post and block combination is a specification decision, not a preference. Steel posts are supplied to ASTM A36 and hot dip galvanized after fabrication to CSA G164, and they take either plastic blocks or routed wooden blocks. Where wooden breakaway posts are specified, they are installed with wooden blocks. Different types of plastic and wooden block are not permitted together within one steel beam guide rail installation, so we confirm the block type across the full run before the first post goes in.

Posts are set plumb and to the alignment and grade on the drawings regardless of what the auger finds. Acceptable material from the posthole excavation is used as backfill and compacted to OPSS 501. Tops of wooden posts are cut as specified and treated with two coats of copper naphthenate wood preservative, and any field applied preservative that touches a galvanized component is removed immediately so it does not attack the coating.

Where the drawings call for a fabricated steel base rather than a driven or augered post, for example over a structure, a retaining wall, or a slab, the base is installed level and square to the centreline of the roadway. Those bases, plates, and anchor details are steel we can make ourselves.

Rail elements, splices, and hardware

All joints are lapped in the direction of traffic so an impacting vehicle rides across the splice rather than catching the leading edge of a panel.

Post bolts are tightened to the specified torque, and on wooden post installations the bolts are field cut so no more than 10 mm protrudes beyond the nut, with the cut end ground smooth and every burr and sharp edge removed. Cut ends, field drilled holes, and any damaged galvanizing are repaired to ASTM A780. Flame cutting is not permitted on guide rail components.

Reflectors follow the specification rather than eye judgement, starting at the fifth post from the approach end of an end treatment, at a maximum of every tenth post on tangent, at closer intervals on curves per OTM Book 11, on the last post of the run, and on the posts at the four adjacent splices at the approach and leaving ends of a structure. One-sided reflectors on divided highways, two-sided on undivided.

Specifications, fabrication, and site decisions

Mounting heights and curb conditions

Mounting height is measured vertically from the top of the steel beam guide rail, and the tolerance band is narrow enough that it has to be planned around final grade rather than corrected afterward. Steel beam guide rail without channel is normally finished within 685 to 735 mm, and rail with channel within 735 to 785 mm, with wider bands permitted during construction and seasonal shutdown. Type M systems and other proprietary systems sit in their own specified ranges.

Where curb and gutter is present, the point of measurement changes. When the face of the rail sits more than 300 mm beyond the back of the concrete curb, height is measured vertically at the face of the rail.

When it sits 300 mm or less from the back of the curb, height is measured at the edge of pavement. Getting that wrong is one of the most common reasons a guide rail item gets rejected at inspection, so we confirm the measurement condition against the cross sections before the run is set.

End treatments and terminal sections

The end of a guide rail run is the part that has to be engineered rather than fabricated. We supply and install NCHRP 350 and MASH tested terminal sections, flared and tangent, energy absorbing and gating, matched to the approach speed, offset, and runout the drawings call for. Flared terminal sections are the common approach-end treatment on Ontario roadside runs, and leaving ends take the treatment specified on the guide rail sheets.

Terminals are installed strictly to the tested system's requirements, which is what the Ontario specification demands: where a proprietary system's requirements conflict with the general installation requirements, the proprietary requirements govern. Practically, we confirm which terminal the drawings call up, check the runout, flare offset, and grading the terminal needs behind and in front of it, flag it early when site conditions cannot deliver that, and submit the system selection and the applicable standard drawings to the Contract Administrator ahead of the first placement.

If your drawings still reference an older NCHRP 350 terminal and the road authority now wants a MASH tested unit, we will tell you before the order goes in rather than after.

Transitions, structure connections, and rigid obstacles

A guide rail run that ends at a bridge parapet, a retaining wall, a concrete barrier, or a pier needs a stiffened transition so the vehicle is not pocketed where the flexible rail meets a rigid face.

Those transitions use nested or channel-backed rail, tighter post spacing, backup plates, and steel spacer tubes, and the offset block at the channel can be wood or a pipe sleeve over the connecting bolt, typically 89 mm outer diameter galvanized pipe cut to length. Sleeves and spacer tubes for transitions to concrete structures are fabricated from Schedule 40 galvanized steel pipe and galvanized after fabrication.

Connections into new or existing structure walls are made as specified in the contract documents. This is where a fabricator on the crew earns its keep: anchor plates, drilled and epoxied connections, packers, and shims for out-of-tolerance existing concrete are steel details we cut, weld, and galvanize in our own Toronto shop rather than waiting on a supplier.
